I've just been fooling around with cheap doorskin plywood, sheet aluminum, and pop rivets.

I thought I might need either aluminum or large head rivets to keep from crushing the wood, but a normal button head SS rivet doesn't damage it. Home Despot has 1/2, 3/4, and 1" .050 aluminum angle fairly cheap. They also have inexpensive piano hinge strips.

 I think I'll attack the box problem in my spare time.
