Bill,

 I have great luck with making a box out of 3/4x 8" pine for sides and
1/4 press board for the top and bottom,screwed together, box ends up
being about 24 x 24" or whatever you need. I ship boxes like these
overnight FEDEX, and use crumbled lightweight plastic garbage bags for
cushion on the inside, lots of em. This works great for gliders and
heavier models, I have done this many times with no damage. Don is
right always say" Scientific instruments" or sumthin like that, not
model planes.

other then that just make a standard carry on size box, max dimensions
for the lighter stuff, its no problem to just carry on a box like that
for F1M, EZB ect, one thing I would do is try to get early boarding so
you have ample time to grab a good overhead or under the seat in front
of you if you have to fly a smaller jet.
